Both kraft paper and air pillows serve the same function: filling void space inside corrugated boxes to prevent product movement during transit. The choice between them is primarily an economics question — and the answer changes depending on your daily shipment volume.

Both materials prevent product movement adequately for standard D2C and e-commerce products under 5 kg. The mechanism differs:
Kraft paper crumpled into balls or strips: provides dense, conformal void fill that moulds around product shapes. Provides both void fill and mild surface cushioning.
Air pillows: provide light, hollow void fill with no surface cushioning. They prevent products from shifting but do not absorb impact — air pillows are movement-prevention devices, not cushioning devices.
For products requiring genuine cushioning (fragile ceramics, precision instruments): neither kraft paper void fill nor air pillows are sufficient alone. Use foam sheet or bubble wrap for these products regardless of which void fill you choose.

Standard D2C shipment: 1 to 2 sheets crumpled = approximately 8g to 15g of paper.

Air pillows (hand-inflatable roll, 200 pillows/roll, Rs. 280):
Standard D2C shipment: 2 to 4 pillows.
Cost per shipment: Rs. 2.80 to Rs. 5.60.
No machine needed for hand-inflate rolls.
Air pillow machine rolls (1,000 pillows/roll, Rs. 380 at scale):
Cost per shipment at machine: Rs. 1.50 to Rs. 3.00.
Machine cost: Rs. 18,000 to Rs. 55,000.
At machine scale: air pillows are significantly cheaper than kraft paper. Below machine scale: costs are comparable.

Kraft paper crumpling: 15 to 30 seconds per box to crumple and place fill. Manual, no equipment.
Hand-inflate air pillows: 5 to 10 seconds per pillow, 10 to 20 seconds total per box. Faster than paper.
Machine air pillows: 1 to 3 seconds per pillow dispensed from machine, 5 to 10 seconds total per box. The fastest void fill application method.

Under 50 shipments per day: Kraft paper. No equipment, lower per-unit cost, adequate performance.
50 to 150 shipments per day: Hand-inflate air pillows or kraft paper — similar economics, air pillows slightly faster.
Above 150 shipments per day: Air pillow machine. At 150 shipments per day, the machine investment (Rs. 25,000) pays back in labour time saved within 2 to 3 months at Rs. 250/hour packaging labour rate.

Kraft paper: 100% paper-based, recyclable with corrugated cardboard, zero plastic. The sustainable choice.
Air pillows: LDPE plastic film. Covered by EPR regulations. Not recyclable in standard Indian municipal streams.
For brands with sustainability commitments or EU export requirements: kraft paper (or honeycomb paper) is the correct choice regardless of cost.

For products under 3 kg requiring void fill only: yes. Kraft paper provides equivalent void fill performance. For products needing light cushioning in addition to void fill: honeycomb paper is the better paper alternative to air pillows as it provides both void fill and cushioning.
For a 300x200x150mm box with a 200g product in the centre: 2 to 3 A4-equivalent sheets of 60 GSM kraft paper crumpled and placed around the product. The test: seal the box and shake — if the product does not move, void fill is sufficient.
Entry-level air pillow machines (Rs. 18,000 to Rs. 30,000): inflate pre-perforated film rolls into individual pillows on demand. Compatible with standard single-phase power. For operations above 200 shipments per day: mid-range machine (Rs. 35,000 to Rs. 55,000) with higher throughput capacity.
