Guide
Most Indian businesses know their corrugated box cost. Few know their total secondary packaging cost per shipment — including tape, void fill, labels, desiccant, strapping, and labour time.
This gap between box cost and total cost is where packaging budgets surprise people.
---
Total secondary packaging cost per shipment = Box + Void fill + Tape + Labels + Desiccant (if applicable) + Strapping (if applicable) + Labour time x operator rate
Each element has a cost that should be tracked separately. When they're bundled together without visibility, overspending in any one category is invisible until a cost audit is done.

3-ply corrugated box (300x200x150mm) at 500 units: Rs. 11 to Rs. 14 per box.
3-ply corrugated box at 1,000 units: Rs. 8 to Rs. 11 per box.
5-ply corrugated box at 500 units: Rs. 18 to Rs. 25 per box.
5-ply corrugated box at 1,000 units: Rs. 14 to Rs. 20 per box.
Most operations can reduce box cost 15 to 25 percent by ordering quarterly batches (hitting 1,000+ quantity break points) vs monthly small orders.

Crumpled kraft paper: Rs. 2 to Rs. 6 per standard D2C shipment.
Bubble wrap offcut: Rs. 4 to Rs. 12 per shipment.
Foam sheet lining (4 faces): Rs. 8 to Rs. 18 per shipment.
Air pillows (above 100 shipments/day): Rs. 2 to Rs. 5 per shipment.
Overspend alert: Using 5-ply foam sheet lining for non-fragile products. Standard non-fragile D2C goods need only kraft paper void fill at Rs. 2 to Rs. 6. The foam sheet cost of Rs. 12 to Rs. 18 for non-fragile products is unjustified.

BOPP 48mm x 50m roll (Rs. 55 to Rs. 85): Approximately 33 boxes sealed per roll (1.5m per box, H-tape).
Cost per box: Rs. 1.70 to Rs. 2.60.
Low cost, but over-use (wrapping entire box in multiple tape layers) adds cost without improving sealing quality. One H-tape set (3 strips) is sufficient for boxes under 10 kg.

Direct thermal shipping label (A6, 500 per roll, Rs. 95 to Rs. 120): Rs. 0.19 to Rs. 0.24 per label.
Fragile handling sticker (1,000 per roll, Rs. 45 to Rs. 80): Rs. 0.045 to Rs. 0.08 per sticker.
Label cost is low. The real cost driver here is printing infrastructure: buying a thermal label printer (Rs. 3,200 to Rs. 8,000) vs inkjet printing at Rs. 1 to Rs. 3 per label. At above 30 shipments/day, thermal labels pay back the printer cost in under 3 months.

Light consumer goods D2C (300x200x150mm, 3-ply, non-fragile, under 500g):
Box: Rs. 11, kraft void fill: Rs. 4, tape: Rs. 2, label: Rs. 0.30 = Total: Rs. 17.30 per shipment.
Electronics (300x200x150mm, 5-ply, foam lining, silica gel):
Box: Rs. 22, foam sheet: Rs. 15, anti-static bag: Rs. 6, silica gel: Rs. 3, tape: Rs. 2.50, label: Rs. 0.30 = Total: Rs. 48.80 per shipment.
Premium jewellery D2C (corrugated box, tissue, crinkle paper, bubble mailer):
Branded box: Rs. 25, tissue: Rs. 3, crinkle paper: Rs. 12, bubble mailer outer: Rs. 10, label: Rs. 0.30 = Total: Rs. 50.30 per shipment.
Industrial components (5-ply, VCI paper, corrugated box, PP strap):
Box: Rs. 28, VCI paper: Rs. 8, foam edge: Rs. 6, BOPP tape: Rs. 2.50, PP strap: Rs. 3 = Total: Rs. 47.50 per shipment.

1. Wrong box size: Oversized boxes require excess void fill and incur dimensional weight surcharges. Most operations can save Rs. 5 to Rs. 15 per shipment by right-sizing.
2. Premium protection on non-fragile products: 5-ply boxes and foam lining for products that only need 3-ply and kraft paper void fill.
3. Small quantity purchasing: Buying 100 boxes per month at Rs. 18 vs 500 per month at Rs. 12 — a 50% premium for the same product.
4. Not tracking void fill usage: Void fill is applied by feel rather than measurement. Inconsistent application leads to overuse.

For standard non-fragile consumer goods under 500g: Rs. 15 to Rs. 25 per shipment. For fragile goods requiring foam and 5-ply box: Rs. 40 to Rs. 60. For premium D2C with branded packaging: Rs. 45 to Rs. 70. These figures exclude labour time (typically Rs. 2 to Rs. 8 per shipment at Rs. 200 to Rs. 350 per hour for packaging staff).
For a business shipping 200 boxes per day: switching from a generic large box (Rs. 18) to the correctly sized box (Rs. 11) saves Rs. 7 per shipment x 200 x 300 days = Rs. 4,20,000 per year. Plus elimination of void fill cost (Rs. 3 to Rs. 6 per shipment savings) adds another Rs. 1.8 to Rs. 3.6 lakhs annually.
Yes. For accurate cost per shipment: include the time spent per parcel (typically 2 to 5 minutes for a standard D2C pack) at the operator's hourly rate. At Rs. 250 per hour and 3 minutes per parcel: Rs. 12.50 per shipment in labour. This is often the largest single cost component and the least tracked.
