Parts under 1 kg each present the highest corrosion risk because their high surface-area-to-volume ratio means more metal surface is exposed to humidity.

Parts 1 to 20 kg each. The most common packaging failure for this category is contact corrosion — parts stacked without VCI protection between them corrode where metal touches metal.

Marking: Part number, batch number, quantity stencilled on outer box.
Parts 20 to 500 kg. Requires wooden export crates with integrated pallet base for forklift handling.

Inner: VCI film on machined surfaces, 25mm foam on all contact faces.
Securing: Component should not shift more than 10mm inside the crate in any direction. Use timber blocking or foam blocks.
Moisture: Silica gel desiccant at 2 units per cubic foot for domestic, 3 units for export.
Rubber seals, gaskets, and polymer components do not corrode but are sensitive to UV light and ozone. Packaging should shield from light and prevent component deformation from stacking pressure.
Inner packaging: Individual poly bags or kraft paper wrap.
Secondary: 5-ply corrugated boxes. Never stack heavy items on rubber parts.
Storage: Rubber parts should not be stored in packaging with metal components — metal contact causes accelerated degradation.
ESD protection is mandatory for all electronic auto components. Wiring harnesses require careful coiling — minimum bend radius must not be violated in packaging.
Inner packaging: Anti-static bags for ECUs and sensors. Foam lining to maintain coil radius for harnesses.
Secondary: 5-ply corrugated with foam sheet lining on all six faces.
Labelling: Include ESD warning symbol on outer carton.

India's monsoon season runs June to September across most of the country. During this period, relative humidity in Maharashtra, Tamil Nadu, and West Bengal reaches 85 to 95 percent. At this humidity level, unprotected ferrous metal surfaces — machined shafts, gear teeth, bearing races, hydraulic ports — develop surface rust within 24 to 72 hours.
VCI (Volatile Corrosion Inhibitor) packaging releases chemical vapour that forms a molecular protective layer on nearby metal surfaces. Inside a sealed VCI bag, the concentration of inhibitor is sufficient to protect the metal surface for 12 to 24 months.
VCI packaging options for auto parts:
VCI poly bags: For individual small components. Zip-lock or heat-seal closure. Available in standard and custom sizes.
VCI foam: For precision parts that need cushioning and corrosion protection simultaneously. VCI-treated EPE foam sheets.

The cost of VCI protection per component is typically Rs. 2 to Rs. 25 depending on size. The cost of a corrosion rejection from a domestic or export customer is typically Rs. 500 to Rs. 5,000 per component including reverse logistics and replacement.

Parts going directly from Tier 1 suppliers to OEM assembly lines are often shipped in returnable packaging — plastic crates, KLT containers, and rack systems specified by the OEM. These do not require corrugated packaging.
Where corrugated is used in Tier 1 to OEM supply, the OEM typically specifies the box dimensions, burst factor, and marking requirements. ISPM-15 is not required for domestic supply.
Most Tier 2 suppliers use standard corrugated boxes for domestic dispatch to Tier 1 plants. Key requirements: consistent dimensions (for automated line receiving), clear marking, and VCI protection for metal components.
After-market parts travel through multi-step distribution chains — manufacturer to distributor to dealer to mechanic. These shipments are handled multiple times and need more robust packaging than OEM supply.
