E-Commerce Packaging Guide India 2026: Box Sizes, Materials and Costs

India's e-commerce market crossed USD 111 billion in 2024 and is growing at over 25 percent annually. Behind every package delivered is a packaging decision — what box, what size, what inner protection, what tape. Get it right and your damage rate stays under 1 percent. Get it wrong and returns eat 8 to 15 percent of your revenue.

This guide is for D2C brands, marketplace sellers, online retailers, and small businesses shipping products across India via courier or fulfillment centres.

Step 1 — Choose the Right Box

Size: The Single Most Important Decision

The single biggest mistake e-commerce sellers make is using boxes that are too large. An oversized box means product movement during transit, which means damage. It also means higher dimensional weight charges from courier companies.

Rule: Box internal dimensions should be no more than 50mm larger than the product dimensions on any side. This leaves 25mm of space on each face for padding.

Standard courier-friendly box sizes most used by Indian e-commerce sellers:

Small (for accessories, cosmetics, small electronics): 150 x 100 x 100mm

Medium (for clothing, books, medium electronics): 300 x 200 x 150mm

Large (for shoes, homeware, appliances): 400 x 300 x 200mm

XL (for bulky goods): 500 x 400 x 300mm

Ply Count

3-ply corrugated boxes are the standard for most e-commerce shipments under 3 kg. They are lightweight, cost-effective, and meet courier company requirements.

For products above 3 kg, or products with sharp edges that can puncture through 3-ply: use 5-ply double-wall corrugated boxes.

Never use 3-ply boxes for products above 5 kg going through standard courier networks — the box will fail under the conveyor belt handling at fulfillment centres.

Step 2 — Inner Protection

Bubble Wrap vs Foam Sheet

Bubble wrap: Best for odd-shaped fragile items, ceramics, glassware, and products that are easy to wrap individually. Cheaper per square metre. Good for most D2C consumer goods.

Foam sheet: Better for electronics, precision instruments, and products that need a flat, uniform protective surface. Better for box lining (6 faces) where bubble wrap tends to be bulkier.

For most D2C shipments: bubble wrap around the product plus foam sheet lining on the base and top of the box is the optimal combination.

Void Fill

After the product is packed, any remaining space inside the box must be filled to prevent movement. Void fill options:

Crumpled kraft paper: Cheapest, eco-friendly, good for most products. Tear sheets and crumple them to fill gaps.

Bubble wrap offcuts: Good if you already have bubble wrap rolls.

Foam offcuts: Best protection but higher cost.

Air pillows: Used by large fulfillment centres — requires special machine.

Never ship a product rattling inside a box with empty space. Movement equals damage.

Step 3 — Sealing

BOPP packing tape is the standard for sealing corrugated boxes in e-commerce. Use the H-tape method: three strips on top and bottom of the box — one along the centre seam, one along each edge seam.

Single centre strip: Acceptable only for boxes under 1 kg.

H-tape: Mandatory for boxes above 2 kg or any box where the contents are fragile.

Tape width: 48mm BOPP tape is the standard. For heavy boxes above 5 kg, use 72mm tape.

Custom printed BOPP tape: A simple way to brand your packaging and add a tamper-evident element. If the tape is cut and replaced, the custom print makes the tampering visible.

Step 4 — Marking and Labelling

Every e-commerce parcel must show:

Shipper name and address (your business)

Consignee name and address (customer)

AWB number (courier sticker — applied by the courier)

Fragile / This Way Up / Keep Dry stickers for applicable products

Step 5 — Calculate Your Packaging Cost Per Order

This is the calculation most Indian D2C sellers never do — until their returns eat their margin.

Example for a 300 x 200 x 150mm 3-ply box:

Box: Rs. 12 per box at 500 units MOQ

Bubble wrap: Rs. 3 per shipment (30cm x 30cm piece at Rs. 30 per square metre)

BOPP tape: Rs. 1.5 per shipment

Kraft paper void fill: Rs. 0.5 per shipment

Total packaging material cost: Rs. 17 per order

For a product selling at Rs. 499:

Packaging is 3.4 percent of selling price — completely reasonable.

If a damage or return happens at Rs. 499 product value + Rs. 120 reverse logistics: Rs. 619 cost = 38 orders worth of packaging savings.

The lesson: investing Rs. 5 more per order in a 5-ply box instead of 3-ply for heavy products eliminates the 1-in-38-order damage event. The math always works in favour of better packaging.

Packaging for Different Product Categories

Clothing and Textiles

Poly mailer bags are the standard — lightweight, water-resistant, minimal packaging cost. For premium D2C brands, a kraft paper mailer or small corrugated box with tissue paper lining elevates the unboxing experience. No bubble wrap needed.

Electronics and Gadgets

5-ply corrugated box. Foam sheet lining on all six surfaces. Product sealed in anti-static bag if electronic components are exposed. Silica gel packet if shipping during monsoon season or to humid coastal destinations.

Ceramics and Glassware

5-ply corrugated. Each item individually bubble-wrapped. Box interior lined with 10mm foam sheet. Double box method for very fragile items: wrap in bubble wrap, place in small inner box, pack inner box in larger outer box with crumpled paper between.

Books and Documents

3-ply corrugated or rigid mailer. No inner protection needed. Seal with H-tape method to prevent box crush.

FMCG and Food Products

3-ply corrugated. Outer box must be food-grade compliant — no recycled liners in contact with food. Silica gel for moisture-sensitive products. Tamper-evident BOPP sealing.
