How to Choose the Right Corrugated Box Size for Your Product

The single most common packaging mistake in India is using the wrong box size. Too large and the product moves inside, causing damage. Too small and the box bulges, weakens, and is rejected by couriers. Both cost money.

This guide gives you the exact method to choose the right corrugated box size for any product.

Step 1 — Measure Your Product Correctly

Measure the product in its shipping-ready state — meaning with any primary packaging, bags, or wrapping already applied. Measure the three dimensions: Length, Width, Height. Use the convention where:

Length = longest dimension

Width = second longest dimension

Height = shortest dimension

Always measure to the nearest 5mm. Box manufacturers work in 5mm increments.

Step 2 — Calculate Internal Box Dimensions

The internal dimensions of the corrugated box should be larger than the product dimensions to allow for inner protection (foam, bubble wrap, void fill).

Minimum clearance formula:

Internal box dimension = Product dimension + (2 x cushion thickness) + 10mm tolerance

For standard bubble wrap at 5mm compressed thickness:

Add 20mm to each dimension (10mm cushioning on each side).

For 10mm EPE foam sheet lining:

Add 30mm to each dimension (15mm on each side including foam compression).

Example: Product is 280 x 180 x 120mm with 10mm foam sheet inner lining.

Box internal dimensions: (280+30) x (180+30) x (120+30) = 310 x 210 x 150mm.

Round up to nearest 5mm: 310 x 210 x 150mm.

Step 3 — Choose the Right Ply Count

Ply count determines the structural strength of the box — its ability to bear compressive loads from stacking.

3-ply single-wall corrugated:

Suitable for products under 5 kg in domestic courier.

Not suitable for sea freight, long road freight, or stacking above 4 high.

Most economical option. Standard for e-commerce shipments of lightweight consumer goods.

5-ply double-wall corrugated:

Suitable for products 5 to 25 kg. Good for domestic road freight, sea freight, and stacking.

Higher burst factor and edge crush test (ECT) value.

Standard for most industrial and manufacturing dispatch.

7-ply triple-wall corrugated:

For products above 25 kg or where high compressive strength is needed.

Specialist application — large machinery components, heavy industrial goods.

Step 4 — Specify the Burst Factor

Burst Factor (BF) is the ratio of the bursting strength of corrugated board to its substance (weight per square metre). A higher BF means a stronger board.

Minimum burst factor requirements:

E-commerce domestic courier, under 5 kg: 14 BF

Domestic road freight, 5 to 15 kg: 20 BF

Heavy road freight or sea freight, 15 to 25 kg: 25 BF

Export sea freight: 30 BF or above

Always specify burst factor when ordering — do not just specify ply count. Two 5-ply boxes from different suppliers can have very different burst factors depending on the liner paper grade.

Step 5 — Confirm External Dimensions

After calculating internal dimensions:

External dimensions = Internal dimensions + 2 x board thickness

For 3-ply corrugated at 3.5mm board thickness: add 7mm to each internal dimension.

For 5-ply corrugated at 6mm board thickness: add 12mm to each internal dimension.

External dimensions matter for:

Courier dimensional weight calculation (length x width x height / 5000 for most Indian couriers).

Pallet utilisation — how many boxes fit on a standard 1200 x 1000mm pallet.

Container utilisation — for sea freight shipments.

Common Box Sizing Mistakes and Their Costs

Mistake 1 — Using the same box for products with a wide weight range

A box sized for a 500g product and used for a 3 kg product will have insufficient wall strength. The box collapses under stacking or conveyor belt pressure.

Fix: Maintain separate box SKUs for different weight ranges. The cost of extra inventory is less than the damage cost.

Mistake 2 — Oversized box to "be safe"

A box 100mm larger than needed on each dimension adds 6,000 cubic centimetres of void space. At Rs. 3 per 100g of void fill material, that adds Rs. 1.80 per box. At 500 boxes per day: Rs. 900 per day wasted. Plus: the courier dimensional weight charge for the additional volume.

Fix: Size the box correctly for each product. Use the formula above.

Mistake 3 — Ignoring stack height

A box rated for 40 kg compressive load is stacked 5 high with 25 kg of product in each box. Total load on bottom box: 100 kg. The bottom box fails at 40 kg. Product crushed.

Fix: Calculate your warehouse and truck stacking height. Specify boxes with ECT (Edge Crush Test) rating sufficient for the actual stack load.
