Pallets are the foundation of bulk packaging in India. Most businesses get the pallet right but miss three accessories that determine whether the palletised load arrives intact: top caps, layer pads, and slip sheets.

A fully loaded second pallet placed on top of a first pallet exerts its entire weight through the four corner feet of the upper pallet. Those feet — typically 150mm x 150mm wooden blocks — concentrate all the weight on the four corners of the top layer of boxes on the lower pallet.
Typical upper pallet weight: 600 to 1,200 kg.
Contact area: 4 x (150mm x 150mm) = 900 cm2.
Contact pressure: 600/900 to 1,200/900 = 0.67 to 1.33 kg/cm2.
Standard corrugated boxes fail at 0.5 to 1.5 kg/cm2 compressive stress. Top boxes in warehouse stacking regularly fail this test. The result: crushed top-layer boxes, damaged product.
A corrugated fibreboard top cap placed on top of the pallet load distributes the upper pallet's foot contact across the full top cap area — 1,200mm x 1,000mm = 12,000 cm2.
Contact pressure with top cap: 600/12,000 to 1,200/12,000 = 0.05 to 0.10 kg/cm2 — 10 to 13 times lower. Well within corrugated capacity at any standard grade.

Within a single pallet, when products have point contact (bottles with caps, round containers, tubes) and are stacked multiple layers high, the contact points between upper and lower layers concentrate load.
A 750ml glass bottle stacking on another bottle creates contact through the bottle base and shoulder — the weakest points of glass. Bottle breakage from intra-pallet stacking pressure is a common cause of FMCG and beverage shipment damage in India.
Corrugated layer pads placed between each product layer distribute the compressive load from upper layers across the full pad area. Every product in the lower layer receives only its proportional share of the upper layer weight.

Wooden pallets weigh 20 to 30 kg each. For export container loading, pallet weight adds up: 20 pallets per 20-foot container x 25 kg average = 500 kg of pallet weight — pure packaging tare that reduces net cargo weight and increases container loading cost.
Additionally, all wooden pallets for export must be ISPM-15 certified — requiring heat treatment and documentation.
Corrugated paper slip sheets weigh 800g to 1.5 kg each — a 94 to 97 percent weight reduction vs wooden pallets. A 20-pallet container load saves 470 to 490 kg in tare weight, allowing more product in each container.
Slip sheets have no ISPM-15 requirement — they are paper, not wood, and are accepted at all export ports worldwide without phytosanitary documentation.
The operational requirement: a push-pull forklift attachment. This is the one-time investment that enables slip sheet operations.

6mm double-wall corrugated for single-level storage. 12mm honeycomb fibreboard for two or more pallet stacking. The thicker honeycomb cap provides significantly higher compressive load distribution for heavy stacking.
One layer pad between each product tier. A 4-tier beverage pallet needs 3 layer pads (between tiers 1-2, 2-3, and 3-4) plus one top cap. The base tier rests directly on the pallet deck — no layer pad needed below the first tier.
Slip sheets are suitable for most palletised dry goods cargo. Not suitable for: loads above 2,000 kg per slip sheet (exceeds paper slip sheet capacity — use HDPE slip sheets for heavier loads), very fragile goods where forklift handling vibration from push-pull attachment is a concern, and operations without a push-pull forklift attachment.
